Go-Kart racer, Astronaut, even Actor if the Mario 3 Stage Play theory is to be believed. The man has built up quite the resume.
Personally, I've always just liked the idea that he always went back to plumbing because he's just a chill, down to earth guy who likes what he does. Kind of like Superman in a weird way.

I believe he and Luigi fix a Warp Pipe at the start of 3D World. That's as close as it's come to my knowledge.
